I am trying to design a gearbox. Basic parameters are as follows:

Ratio = 90:1
Max input speed = 5400 rpm
Max output speed = 60 rpm
Max output torque = 2000 inch-pounds
Ambient operating temperature range: -20C to 40C

A consultant has told me that, based on his stress analysis, the input worm gear should have a hardness of Rockwell C 60, and the output gear should have a hardness of Rockwell C 30.

Does anyone have any suggestions on good materials to use that will have good wear properties when used together? We do not want to use beryllium copper, which we used on an earlier version (which did work well).

Then you can use cast steels for produce the gear.

For the C-60 try D2, for the C30 try 4140HT. 4140HT will already be around C30. The D-2 will need to be heat treated.
